Feedstock

Zircon is the most cost-effective source of zirconium. Found mostly in igneous rocks, zircon is also found in gravel and sand of erupted rocks. In this form it is often mixed with silica, ilmenite and rutile. Less purely stabilized ZrO2 dioxide is found in deposits. The world's largest zirconium mines are in Australia and South Africa. The sand and gravel that contain zircon is usually picked from coastal waters by a floating dredge, a large steam shovel mounted on a floating barge. Once the shovel has scooped up the gravel and sand, they are cleaned out with spiral concentrators. And then the unwanted material is removed with magnetic and electrostatic separators. Manufacturers additionally purify zircon by chlorination and sintering.

Baddeleyite

The second most important raw material is baddeleyite. It is mined in the USA, but rich deposits are also found in Brazil, China, India, Russia, Italy, Norway, Thailand, Madagascar and Canada. Like zircon, baddeleyite is extracted from sand and gravel deposits. Commercially viable baddeleyite deposits contain relatively high concentrations of zirconium oxide, so baddeleyite can be used without refining. The mineral, however, is much more scarce than zircon, with significant amounts found only in Brazil and Florida. Evek GmbH offers zirconium and its alloys at affordable prices. The supplier guarantees that the material is delivered on time to the address specified by the customer.

Processing

Zircon is processed in several stages:

  • 1. The sand and gravel containing zircon mixed with silicate, ilmenite and rutile are usually collected from coastal waters by a floating dredger. After the shovel has scooped up the gravel and sand, they are cleaned using spiral concentrators, which are separated according to the principle of different densities.
  • 2. zircon cleaning. Manufacturers further purify zircon by chlorination and sintering. For small-scale laboratory use, zircon can be obtained by a chemical reaction in which chloride is used to reduce zircon. Zirconium dioxide is then stabilized by heating it to 1700 degrees Celsius, with the addition of lime and magnesia.
  • 3. baddeleyite refining. The only refining process used on baddeleyite involves grinding gravel or sand into powder and calibrating the powder with various sieve sizes. All zirconium oxides that come from baddeleyite are used for refractories and, increasingly, advanced ceramics;
  • Quality control. The quality control methods used in zirconium metal production are typical statistical process control methods used for most metals. They include tracking and controlling certain variables determined by the requirements of the final products.
  • 4. ilmenite and rutile are removed by magnetic and electrostatic separators. The purest zircon concentrates are shipped to end product manufacturers for use in metal production, while less pure concentrations are used for refractories.

Silicate, ilmenite, and rutile byproducts of zircon processing are typically discarded back into the water at the extraction site. These elements make up the typical beach sand and are in no way detrimental to the environment. Magnesium chloride, the only other known byproduct of zirconium production, is the result of zircon absorption by chlorine during the refining process, and is usually sold to refineries.

Controls

Strict government quality control is applied to all zirconium alloys produced for nuclear power. This ensures that zirconium obtained for use in a nuclear power plant is processed correctly and meets safety criteria.
